Custom Popcorn Tins: Volume, Inner Bag & Lid Fit Guide

custom popcorn tin with inner bag

We are the Liyipackaging Packaging Team, and we work with brands on custom tin development, sampling and production. In popcorn projects, the most common mistake is choosing a tin from net weight alone. Popcorn takes up a lot of space for its weight, and an inner bag changes the required internal dimensions again.

Quick takeaway: Size a custom popcorn tin from the filled inner bag, not from the target weight. Measure the filled bag, set the internal space, then confirm the fit with a physical sample before final artwork and production.

How Much Space Does Popcorn Need in a Tin?

Popcorn tin size should follow the filled product volume, not weight. Popcorn pieces are irregular and light, and the air between them is part of the volume.

A brief such as “100 g popcorn per tin” gives the net weight but not the space the product occupies. A 100 g popcorn product and a 100 g dense snack can differ greatly in volume, and the gap widens once the popcorn goes into an inner bag.

A more useful chain is:

100 g → filled inner bag → measured dimensions → tin internal size

A running example (illustrative). Suppose a filled inner bag measures 150 × 100 × 60 mm, about 0.9 L. A reasonable starting point for the first sample might be an internal size of 160 × 110 × 70 mm (about 5 mm of clearance per side, roughly 1.2 L). This is a discussion starting point, not a rule. The real bag will change shape inside the tin, so the sample decides the final numbers.

Why not start from the external dimensions? Outside dimensions include metal walls, seams and lid construction. They do not tell you the usable space inside. For popcorn, work from the inside out:

Filled product → inner bag → usable internal space → external dimensions

Popcorn Tin Sizes: Gallons vs Litres

Popcorn tins, especially in the U.S., are often described in gallons (1, 2 or 3.5 gallon tins, for example). One U.S. gallon is about 3.785 litres.

Gallon or litre capacity describes the container, not how much popcorn it holds. Because popcorn is bulky and fragile, the actual fill depends on how it is bagged and how much headspace the lid needs. If your brief says “2-gallon tin,” also give the filled bag dimensions and the weight you intend to sell.

Does an Inner Bag Change the Tin Size?

Yes. A loose or inflated bag can materially change the required internal dimensions. Treat the bag as part of the package during sampling.

Ask for the dimensions of the filled bag, not the flat bag. Useful measurements:

  • Filled bag length, width and height
  • Sealed-edge position
  • Approximate filling quantity
  • Whether the bag can be compressed during packing

A filled bag rarely stays rectangular. It can bulge, push against the lid or catch on the corners, which is why an empty bag or a CAD drawing is not enough to confirm fit.

Should popcorn go directly into the tin?

For popcorn with oil, butter, caramel, cheese seasoning or chocolate, our default recommendation is a sealed inner bag as the direct food-contact layer, with the tin as the outer package. Direct contact between the popcorn and the tin should only be considered once the internal coating and the complete food-contact arrangement have been confirmed for that specific food and its conditions of use.

Should a Popcorn Tin Be Deep or Wide?

For loose popcorn, we usually start with a moderate depth and a wider opening, which makes filling and serving easier. A deeper, smaller-footprint tin can work when the inner bag is compact, but excessive depth makes customers reach far in and can crush pieces.

A deeper structure helps when the popcorn has a large volume relative to its weight. A wider structure gives easier access and more lid area for branding, which is often preferred for gift and holiday products. The choice balances:

  • Product volume and inner bag shape
  • Ease of filling and removal
  • Lid opening
  • Shelf or gift presentation

Fragility matters. Popcorn is more fragile than many dense snacks. A tight fit can crush pieces during filling, closing or handling, so check the sample for product condition after normal handling, not only whether the lid closes.

If the tin is for a holiday release, plan sampling and artwork approval early. As of October 8, 2026, custom printed tins typically take about 25-30 days to produce, custom samples 5-15 days, and a new mold plus sample 20-25 days. How Do Moisture, Oil and Food Contact Affect a Popcorn Tin?

A metal tin is not automatically airtight or suitable for direct food contact. For popcorn, two things matter most: moisture and fat.

Moisture. Popcorn loses its texture when it takes on moisture. When the tin is an outer package around a sealed inner bag, the bag and its seal do most of the work of protecting freshness. A standard tin with a removable or hinged lid should not be assumed to be airtight unless that structure has been designed and tested for it.

Oil, caramel and seasoning. Butter, oil, caramel, cheese powder, chocolate and sugar coatings can leave grease or moisture on packaging surfaces. Food-contact suitability depends on the actual food and conditions of use.

Regulatory frameworks to be aware of:

  • U.S.: FDA food contact substances rules apply to substances reasonably expected to migrate into food, and the status depends on the specific substance and intended use. FDA considers food type, including foods containing free oil or fat, when evaluating conditions of use.
  • EU: Regulation (EC) No 1935/2004 sets general requirements for food-contact materials, and Regulation (EC) No 2023/2006 covers good manufacturing practice.
  • BPA: Regulation (EU) 2024/3190 addresses bisphenols, including BPA, in food-contact materials, with specific attention to coatings on metal packaging.

Instead of only asking whether a tin is “BPA free,” specify the food type, whether contact is direct or through an inner bag, the coating system and the target market, then request the supplier’s compliance documents for that configuration.

How Should You Design a Multi-Flavor Popcorn Tin?

If one tin holds several flavors, the divider or separate inner bags matter more than the outer shape. Decide the internal organization before locking the internal dimensions.

A divider suits a gift tin that keeps, for example, caramel, cheese and chocolate popcorn in separate sections. It takes up usable space, so a tin that fits one large bag will not have the same effective capacity once an insert is added. For multi-flavor products, separate inner bags make flavor separation simpler. Test the whole configuration (bags plus divider), not an empty tin.

How Do You Test a Custom Popcorn Tin With a Sample?

Reproduce the real packing condition as closely as possible. Fill the bag as it will be filled in production, place it in the sample tin and check:

  • Fit: Does the filled bag sit naturally inside the tin?
  • Lid: Does it close without compressing the product?
  • Access: Can the customer remove the product easily?
  • Appearance: Does the filled tin keep the intended proportions?
  • Protection: Does normal handling crush the popcorn?
  • Multi-flavor structure: Does each section keep its intended capacity?

A sample that closes is not necessarily a good sample. It also needs to work when filled, handled and opened the way a customer would.

If the first sample does not fit, that is what the sample stage is for. A tight bag may need more internal length, width or height. An oversized tin can be reduced. If the lid presses on the bag, the internal height or lid construction can be revised. Make these changes before bulk production and final artwork approval.

What Should You Send for a Custom Popcorn Tin Quote?

You do not need a final tin size before contacting us. For popcorn, these details are the most useful:

Popcorn Tin RFQ Checklist

  • Filled inner bag dimensions and photos
  • Approximate popcorn filling quantity
  • Loose or individually packed
  • Number of flavors; divider or insert needed
  • Target market
  • Estimated order quantity and required delivery date

How Can Liyipackaging Help With a Custom Popcorn Tin?

For popcorn, the hard part is usually not the printing. It is getting the relationship between the popcorn, the inner bag, the internal dimensions and the lid right before production. We develop the tin around the actual filled product, then move through sampling and approval before bulk production, and we can coordinate structure and artwork in the same project.

If you already have a filled inner bag, send its dimensions, a photo and your target quantity through our contact page. That is a far better starting point than “I need a popcorn tin.”

FAQ

What size tin is best for popcorn?
Size the tin from the filled inner bag, not from net weight. Popcorn volume varies a lot at the same weight, so use the filled dimensions to set the internal space and confirm the fit with a sample.

How do popcorn tin gallon sizes convert to litres?
One U.S. gallon is about 3.785 litres. Gallon capacity describes the container only, so also provide the filled bag dimensions and target weight.

Can popcorn go directly into a metal tin?
For oily, caramel or seasoned popcorn, we recommend a sealed inner bag as the food-contact layer. Direct contact requires verifying the coating for that specific food and conditions of use.

Does an inner bag change popcorn tin dimensions?
Yes. A filled bag takes up usable space and changes shape. Measure it filled and test it in the sample tin.

Should a popcorn tin be deep or wide?
For loose popcorn, a moderate depth with a wider opening is usually easier to fill and serve from. A deeper tin suits a compact bag or a smaller footprint.

Can one popcorn tin hold multiple flavors?
Yes, using separate inner bags with dividers or inserts. Dividers take up space, so test the complete configuration before fixing the size.

Is a popcorn tin airtight?
Not automatically. A standard removable or hinged lid should not be assumed airtight unless the structure is designed and tested for it. For freshness, the inner bag and its seal usually matter more.

Which food-contact rules apply to popcorn tins?
It depends on the market, the food and the contact arrangement. U.S. projects look to FDA food-contact requirements, and EU projects to Regulation (EC) 1935/2004, 2023/2006 and 2024/3190. Ask your supplier for documents matching your actual configuration, and see our FAQ for general ordering questions.

Regulatory note: Food-contact compliance is application-specific. The final package should be assessed against the destination market’s requirements, the actual food, the contact arrangement and the materials and coatings used. This is a packaging-planning guide, not a substitute for the buyer’s or food manufacturer’s regulatory assessment.
